What is the difference between a VFD, a soft starter and DOL?
Direct-on-line connects the motor straight to full voltage — simplest and cheapest, with a large inrush current. A soft starter ramps voltage up to reduce that inrush and mechanical shock. A VFD varies frequency and voltage together, giving full speed control throughout operation, not just at start.

When is a VFD the right choice?
When the load varies — pumps and fans especially. Because power varies with the cube of speed on centrifugal loads, running at reduced speed instead of throttling saves a disproportionate amount of energy. On a fixed-speed conveyor that runs flat out all shift, a VFD adds cost, heat and harmonics for very little return.
What is the most common mistake?
Fitting a VFD where a soft starter would do, and then not commissioning it properly. An untuned drive on a fixed-speed load gives you the cost and the harmonics without the benefit. The reverse mistake — DOL on a large motor into a weak supply — causes voltage dips that trip other equipment.
What do you need to know as a PLC engineer?
- How to control a drive over the network (PROFINET or EtherNet/IP) rather than by hardwired signals
- Which parameters matter: acceleration, deceleration, current limit, motor nameplate data
- How to read drive fault codes — a large share of "the PLC has stopped" calls are drive faults
- Why screened motor cable and proper earthing are not optional
